Lots of videos here seems to be oversized for nothing.
For some pepople, 10Mo/minute of video is a good size, maybe a litle bit more or less depending on your original video quality.
One thing you don't have to forget : ENCODE YOUR AUDIO :!:
This will reduce the filesize considerably and you won t lose a lot in terms of audio quality.

Most people wont download a video if its over 50-60mb, unless they have big harddrives.

It's more a bandwidth issue.

My screen size of preference is 640x480. But really, the best way to tell what you like is to save your vid in a bunch of different sizes and choose what you feel makes that picture quality look the nices. =)

Ah, I see. In that case it really depends on the person downloading it.

I generally prefer to have a vertical resolution of greater than 400.

In a way, the two questions are related: what resolution you choose can (and usually does) have an impact on how small you can make the video file and still have it look good.

You also have to consider whether your viewers' computers will be able to play back the file without stuttering, if your resolution and/or bitrate are too high. (As far as I've seen, this isn't a problem for MPEG-1s, but it can be for XviD/DivX AVIs.) But this is usually only an issue for videos with lots of high-motion scenes.

I'm partial to 512x384 for standard distribution, but I don't mind making 320x240 (or 352x240, if MPEG-1) versions for those with slow 'net connexions and/or computers or 640x480 (or 720x480, if MPEG-1) versions for quality whores (like myself).

512x384

I've always been fond of that setting for fullscreen videos.

512x272

That's the best for widescreen vids.

I always found 640 by 480 nice for 4:3, and 848 by 480 for 16:9. You know, full resolution always looks nicer than something shrunken.
